The ABB AC500 is a scalable modular PLC platform deployed across heavy industrial sectors worldwide, including petrochemical refineries, nuclear power stations, offshore platforms, pulp and paper mills, and water treatment infrastructure. Its open architecture — based on IEC 61131-3 programming standards — has made it a preferred automation backbone in facilities requiring long-term operational continuity and deterministic control. The AC500 family spans from compact standalone controllers to high-availability redundant CPU configurations, supporting both legacy PROFIBUS-based installations and modern PROFINET/EtherNet/IP architectures. The AC500 platform was introduced in the early 2000s as ABB's successor to the Advant Controller 31 (AC31) and Masterpiece series, consolidating multiple legacy product lines into a unified modular framework. The first-generation AC500 (S500 I/O system) established the core backplane bus architecture using the S-Bus communication protocol for local I/O expansion. This generation introduced the PM5xx CPU family (PM554, PM564, PM581, PM591) with onboard Ethernet and SD card support.
The second-generation AC500-eCo was introduced as a cost-optimized variant targeting smaller machine-level applications, while the AC500-S (Safety) variant added TÜV-certified SIL 2/3 safety functions compliant with IEC 62061 and EN ISO 13849. The AC500-XC (eXtreme Conditions) variant extended the operating temperature range to -40°C to +70°C for harsh environment deployments. The current generation AC500 V3 (PM5000 series) introduced 64-bit multi-core processing, OPC UA native support, and cybersecurity features aligned with IEC 62443. Compatibility between V2 and V3 I/O modules is maintained at the hardware level, though firmware migration requires careful version management.
