Emerson DeltaV KJ Series Technical Notes

The Emerson DeltaV KJ Series represents one of the most widely deployed distributed control system (DCS) module families in global heavy industry. Installed across petrochemical refineries, nuclear power facilities, LNG terminals, pharmaceutical batch plants, and offshore platforms, the KJ Series forms the I/O and controller backbone of DeltaV S-series and M-series cabinets. Its modular architecture — built around a standardized carrier and backplane bus — allows field replacement of individual I/O, controller, and communication modules without full system shutdown, a critical requirement in continuous-process environments with 99.99% uptime mandates.

The Evolution of KJ Series Architecture

The DeltaV KJ Series was introduced in the late 1990s as Emerson transitioned from the older RS3 and PROVOX DCS platforms. The initial KJ architecture used a parallel backplane bus with proprietary carrier cards, supporting up to 8 I/O modules per carrier in a standard 2/6 configuration. Early revisions (Rev A/B hardware) were limited to 4–8 mA HART pass-through and lacked advanced diagnostics.

By the mid-2000s, Emerson released enhanced KJ modules with expanded HART variable support (up to 4 HART variables per channel), improved EMI shielding, and extended operating temperature ranges (-40°C to +70°C for select models). The introduction of the Electronic Marshalling concept (CHARM I/O) in DeltaV v12 created a parallel I/O architecture, but the KJ Series remained the standard for traditional marshalled I/O cabinets and continues to be specified in brownfield expansions.

As of DeltaV v14 and v15, KJ Series modules remain fully supported in the current software stack. However, several early-generation KJ modules (pre-2005 manufacture dates) have reached hardware end-of-life, with Emerson no longer offering factory repair. This has created a significant secondary market demand for tested, refurbished KJ Series spares — a gap DriveKNMS is specifically positioned to fill.

Sourcing Hard-to-Find & Obsolete KJ Series Parts

A significant portion of the global DeltaV KJ Series installed base operates on hardware manufactured between 1998 and 2010. Emerson's factory repair program has progressively sunset support for early-revision KJ modules, leaving plant operators dependent on the secondary market for like-for-like replacements during unplanned failures.

Quality Control for the KJ Series Range

KJ Series modules present specific testing challenges due to their integrated backplane communication bus and multi-channel analog signal paths. DriveKNMS applies the following verification protocol to all KJ Series units prior to dispatch:
