Technical Dossier
The ABB AC500-S is ABB's dedicated safety-rated programmable logic controller platform, engineered for functional safety applications up to SIL 3 (IEC 62061) and PLe/Cat.4 (ISO 13849-1). It is deployed across global heavy industry sectors including chemical processing plants, nuclear power facilities, oil refineries, offshore platforms, and large-scale manufacturing lines where safety instrumented systems (SIS) are mandatory. The AC500-S integrates directly with the standard AC500 platform, sharing the same backplane, communication infrastructure, and programming environment (Automation Builder / PS501 Control Builder), which significantly reduces engineering overhead in mixed safety/standard control architectures. Its installed base spans hundreds of thousands of safety nodes across Europe, Asia-Pacific, and the Americas, making it one of the most widely maintained safety PLC families in the industrial automation market.
The AC500-S platform was introduced as an extension of ABB's AC500 modular PLC family to address the growing regulatory demand for certified safety control in process and discrete manufacturing. Early generations of the AC500-S (circa 2006–2010) established the dual-channel CPU architecture with hardware-based watchdog circuits and cross-comparison logic. The SM560-S was the first widely adopted safety CPU, supporting up to SIL 2 with limited I/O expansion. Subsequent revisions introduced the SM560-S-FD-1 with enhanced diagnostics and the SM812K01 as the high-performance safety CPU supporting SIL 3 certification with expanded memory and faster cycle times.
The platform's backplane bus (S-Bus) maintains backward compatibility across generations, allowing older I/O modules to operate alongside newer CPUs — a critical factor for brownfield plant upgrades. As the AC500-S has entered its mature lifecycle phase, ABB continues to provide long-term support (LTS) commitments, but many sub-components and early-generation modules are now classified as limited availability or discontinued. Industrial operators running legacy AC500-S installations must maintain strategic spare parts inventories to avoid unplanned downtime.

DriveKNMS maintains a dedicated inventory program for the ABB AC500-S series, with particular focus on modules that ABB has classified as limited availability, end-of-life (EOL), or discontinued. For plant operators running AC500-S installations with 10–20 year maintenance horizons, sourcing certified replacement modules through standard distribution channels becomes increasingly unreliable as the platform matures.
DriveKNMS sources AC500-S modules through verified industrial surplus channels, decommissioned plant buybacks, and authorized secondary market networks. All units are subject to full functional testing before dispatch. For critical safety-rated modules such as the SM812K01, SM560-S, and SD822, DriveKNMS provides documentation of test results upon request to support customer qualification processes. Long-term supply agreements (LTSAs) are available for operators requiring guaranteed stock allocation over multi-year maintenance windows.
AC500-S modules present specific quality control challenges due to their dual-channel internal architecture, safety-rated backplane bus communication, and firmware-locked safety application storage. DriveKNMS applies the following test protocol to all AC500-S units:
