Technical Dossier
The ABB REF542 PLUS is a numerical protection relay platform developed by ABB for medium-voltage switchgear applications. It is deployed across high-criticality industrial environments including chemical processing plants, nuclear power facilities, oil refineries, offshore platforms, and large-scale utility substations. The REF542 PLUS functions as a multifunctional protection and control unit, integrating protection, measurement, control, and monitoring into a single IED (Intelligent Electronic Device). Its modular hardware architecture allows configuration for a wide range of feeder, transformer, motor, and busbar protection schemes. The platform supports IEC 61850 communication, making it compatible with modern digital substation architectures. Installed base spans Europe, Asia-Pacific, and the Middle East, with significant deployment in ABB's own MV switchgear product lines (UniGear, SafeRing, SafePlus).
The REF542 PLUS succeeded the earlier REF542 relay, which was introduced in the late 1990s as part of ABB's transition from electromechanical to numerical protection technology. The original REF542 used a proprietary communication protocol and a fixed I/O structure. The REF542 PLUS generation introduced a modular plug-in I/O board architecture, allowing field-configurable expansion of digital inputs, digital outputs, and analog measurement channels without hardware redesign.
Key architectural milestones include the introduction of IEC 61850 GOOSE messaging support, enabling peer-to-peer protection signaling without hardwired intertripping. Later firmware revisions added enhanced disturbance recording (up to 10 fault records with pre- and post-fault waveform capture), improved HMI with a graphical LCD panel, and expanded motor protection functions including thermal overload modeling and start inhibit logic.
The REF542 PLUS is now in the mature/end-of-active-development phase of its lifecycle. ABB has transitioned new project specifications toward the REF615 and REF630 platforms (RELION series), which offer IEC 61850 Edition 2 compliance, enhanced cybersecurity features, and wider communication protocol support (IEC 60870-5-103, DNP3, Modbus). However, the REF542 PLUS remains in active service at thousands of installed sites globally, and long-term spare parts and repair support remain commercially critical. DriveKNMS maintains dedicated stock and repair capability for the full REF542 PLUS module range to support lifecycle extension programs.

As the REF542 PLUS platform has entered its mature lifecycle phase, ABB's standard distribution channels have progressively reduced stock depth for older module variants and plug-in I/O boards. End users operating REF542 PLUS-equipped switchgear face increasing lead times for replacement units, particularly for less common configuration codes and early-production hardware revisions.
The REF542 PLUS platform uses a proprietary backplane bus for communication between the main CPU board and plug-in I/O modules. Quality verification for this platform requires testing beyond standard power-on checks. DriveKNMS applies the following test protocol to all REF542 PLUS units processed through its facility:
Each unit undergoes visual inspection of the backplane connector pins, CPU board capacitors, and I/O module edge connectors for corrosion, mechanical damage, or evidence of thermal stress. Functional testing is performed using a dedicated REF542 PLUS test bench that replicates the switchgear control circuit environment, including CT/VT signal injection, binary input stimulation at rated DC voltage, and binary output load testing. Communication port verification covers the RS-485 serial interface, front panel optical port, and Ethernet port (where fitted), with protocol-level handshake confirmation using ABB's CAP505 or CAP531 engineering tools. Protection function testing includes injection of overcurrent, earth fault, and voltage protection thresholds to verify relay operate times against the configured settings. Disturbance recorder retrieval and timestamp accuracy are verified. All tested units are issued a test report with measured operate values and communication test results prior to dispatch.
