The Evolution of AC500 200-Series Architecture

The AC500 platform was introduced by ABB in 2005 as a successor to the CS31 and Advant OCS controller families. The 200-Series CPUs (PM554, PM564, PM572, PM582, PM591, PM592) were positioned between the entry-level 100-Series and the high-performance 600-Series. Early 200-Series hardware used the S500 local I/O bus with a maximum of 10 I/O modules per CPU station. Firmware revisions through 2010–2016 introduced IEC 61131-3 structured text enhancements, expanded memory maps, and SD card data logging. The communication module range expanded significantly with the introduction of the 200-CIE (Ethernet), 200-CNT (Counter), and 200-AO (Analog Output) modules, enabling the 200-Series to interface with SCADA systems via OPC-UA and Modbus TCP without a dedicated gateway. By 2018, ABB began transitioning customers toward the AC500-eCo V3 and AC500-S (safety) variants, though the 200-Series remains in active production support with spare parts availability confirmed through ABB's extended lifecycle program. Compatibility between 200-Series I/O modules and newer PM5xx-ETH CPUs is maintained at the hardware bus level, allowing phased migration without full system replacement.
