ABB Freelance 800F Series Technical Notes

The ABB Freelance 800F is a distributed control system (DCS) platform engineered for continuous process industries including chemical plants, oil refineries, nuclear auxiliary systems, and water treatment facilities. Deployed globally across tens of thousands of process loops, the Freelance 800F architecture is characterized by its modular I/O structure, IEC 61131-3 compliant programming environment, and deterministic real-time communication via PROFIBUS DP and HART field device integration. Its compact rail-mount form factor and redundancy-capable CPU design make it a standard reference platform for brownfield automation upgrades and greenfield DCS installations in the sub-5,000 I/O range.

The Evolution of Freelance 800F Architecture

The Freelance product line originated from ABB's acquisition of the Bailey Controls INFI 90 platform lineage and was subsequently rationalized under the Freelance brand in the early 2000s. The Freelance 800F generation introduced a 32-bit processor architecture, replacing the earlier 16-bit Freelance 800 controllers. Key architectural milestones include:

  • Freelance 800 (pre-2003): 16-bit CPU, proprietary fieldbus, limited HART pass-through. Modules are now fully obsolete with no manufacturer support.
  • Freelance 800F (2003–2018): 32-bit ARM-based CPU modules, native PROFIBUS DP master/slave, integrated HART multiplexer support, redundant power supply rails. This is the primary generation covered by this catalog.
  • Freelance 800F+ / AC700F (2015–present): Successor platform with enhanced cybersecurity (IEC 62443), faster scan times, and expanded I/O density. Backward compatibility with select 800F I/O modules is maintained via adapter backplanes.

Compatibility note: Freelance 800F I/O modules are backplane-specific. Modules from the earlier Freelance 800 generation are not electrically or mechanically interchangeable with 800F backplanes without hardware modification.

Sourcing Hard-to-Find & Obsolete Freelance 800F Parts

The ABB Freelance 800F platform entered the mature/declining phase of its lifecycle as of approximately 2018, with ABB formally recommending migration to the AC700F platform for new installations. However, the installed base of Freelance 800F systems in chemical, refining, and power generation facilities remains substantial, and full DCS migration projects typically span 5–15 years. During this period, spare parts availability from the original manufacturer becomes progressively constrained.

Quality Control for the Freelance 800F Range

Freelance 800F modules incorporate a proprietary backplane bus protocol that requires functional validation beyond standard power-on testing. DriveKNMS applies the following test procedures to all Freelance 800F units prior to shipment:

  • Backplane communication test: Each module is seated in a live Freelance 800F test rack and polled via the AC800F CPU to confirm correct module identification, firmware version reporting, and channel-level data exchange.
  • Channel-level I/O verification: All analog channels are stimulated with calibrated signal sources (Fluke 725 or equivalent) and output values verified against module specification tolerances. Digital channels are exercised through full ON/OFF cycle sequences.
  • HART communication validation: For AI/AO modules with HART capability, a HART communicator is used to confirm pass-through integrity and device descriptor (DD) response.
  • Thermal soak: Modules are operated at 50°C ambient for a minimum of 2 hours to screen for latent thermal failures in capacitors and voltage regulators.
  • Firmware version documentation: Firmware revision is recorded and provided with each unit to confirm compatibility with the customer's existing AC800F CPU software version.
